Rhonda,
Don't throw away all your 40 wt. thread. The weight of thread
needed is based upon the density of the stitch design. I use 30 weight
thread for many of the designs on the Pfaff cards. I think it was Mary
Wacker who commented that they use that weight thread in Germany and that's
why the default for the fills in PCD is .33. However, there are many
designs out there that are digitized at a tighter density and need 40
weight or smaller thread. I stitched the teddy bear from the Great Notions
samples in 30 weight thread and boy, was it dense. The machine was having
trouble getting through it all towards the end.

Edie,
My personal rule of thumb is: density of 20-22 for 40 wt rayon, 25-30 for
30 wt rayon, 33 for cotty thread. Stitch length is usually at 2 for rayon
threads and 2.5 for cotty. This is of course personal taste and you can
change the density by enlarging or reducing the design. (The density will
be heavier if you reduce and lighter if you enlarge.) This is not always
possible of course but most often it is possible.
